Why is it urgent to upgrade automation in pipe processing? Three high-frequency pain points in the industry, the solution is to improve efficiency and reduce costs
In various fields such as construction machinery, new energy vehicles, kitchen and bathroom home decoration, and municipal engineering, pipe fittings are essential core basic components. In recent years, more and more pipe fittings processing factories have accelerated the upgrading of automation. Many operators, even if they need to invest hundreds of thousands or even millions of dollars in equipment upgrades in the initial stage, do not hesitate to initiate renovations.
Why is the pipe fittings processing industry catching up with this "upgrade trend"? In fact, the essence is not following the trend, but the three high-frequency pain points that have been unresolved in the industry for a long time, which have forced factories to make changes. As long as these problems are solved, they can directly improve efficiency and reduce costs, and increase the profit margin of factories.
The first high-frequency pain point is the unstable precision of manual processing, and the continuous erosion of profits by high product rates. The requirements for size, angle, and interface compatibility in pipe fittings processing are becoming increasingly high, especially for fittings used in supporting new energy and high-end machinery. If the error exceeds 0.5 millimeters, problems such as poor installation, water leakage, and air leakage will occur, directly leading to defective products.
The traditional processing mode relies entirely on the experience of workers. Experienced workers have good manual dexterity and small errors, while new workers are slow to pick up and often produce defective products. Even experienced workers may experience errors due to fatigue after long-term operation. The defect rate of many factories remains between 4% and 8% for a long time. In recent years, the prices of raw materials such as stainless steel, copper, and aluminum have continued to rise. A defective product not only wastes materials, but also adds to labor and process costs. In just one month, the loss can consume tens of thousands of yuan in profits.
Automated processing equipment is controlled by numerical control throughout the entire process from cutting, bending, to drilling and polishing. By inputting parameters, the error can be stably controlled within 0.1 millimeters. Whether producing 100 or 10000 pieces, the accuracy is completely uniform. After upgrading, the defect rate of most factories can be reduced to less than 1%, and the waste loss alone can be reduced by 70%.
The second high-frequency pain point is the low efficiency of changing production and adjusting machines, and the inability to handle small batch orders of multiple varieties. In the past, the processing of pipe fittings was mostly for large batches of orders with uniform specifications, and the problem of slow manual adjustment was not prominent. However, in recent years, there have been significant changes in downstream market demand. Whether it is home decoration pipe fittings or new energy supporting pipe fittings, more and more orders are of multiple specifications and small batches, and the delivery time given by customers is getting shorter and shorter.
In the traditional mode, when changing to a different specification of pipe fittings, workers need to readjust the mold, calibrate the parameters, and skilled workers also need to spend one or two hours. They change two or three times a day, and most of the production capacity is lost. Many factories have to reject small urgent orders in order to avoid delaying large orders, resulting in a loss of revenue.
After the automation upgrade of the flexible processing line, the parameters of different specifications of products are entered into the system in advance. When changing production, only the corresponding parameters need to be called to complete the automatic mold change and machine adjustment. The entire process only takes three to five minutes, and the production efficiency is improved by more than ten times. Previously, only 200 different specifications of pipe fittings could be completed per day, but now it can reach more than 500 pieces. Small and urgent orders can be accepted, and the factory's revenue space can be directly opened.
The third high-frequency pain point is the difficulty in recruiting and retaining workers, with labor costs increasing year by year. Many of the processes involved in pipe fitting processing involve heavy physical labor, accompanied by noise and metal dust. The working environment is harsh, and the younger generation is unwilling to enter the industry. Currently, most of the technical workers in factories are middle-aged or elderly workers in their forties or fifties. Once the master worker retires, they face the dilemma of no one to take over.
In order to retain workers, factories can only increase wages year after year. Even so, they still cannot hire suitable technical workers all year round. Many factories have reduced their production capacity by half due to a shortage of personnel and incomplete production lines.
After the automation upgrade, the original production line required five or six workers for the process. With automatic loading and unloading and automatic inspection, one worker can simultaneously supervise two or three devices, saving hundreds of thousands of labor costs per year. Moreover, automation operations do not rely on experienced masters, and new workers can be trained independently in three to five days, completely solving the problem of shortage of personnel and downtime.
Overall, the competition in the pipe fitting processing industry is becoming increasingly fierce, and the overall profit of the industry is constantly being compressed. The previous model of relying on manual labor to build production capacity and earn price differences is no longer sustainable. The automation upgrade is not a multiple-choice question about whether or not to do it, but a necessary question about whether the factory can survive and earn money.
By solving these three high-frequency pain points in the industry, not only can efficiency be directly improved and costs reduced, but factories can also receive more orders and undertake more high-end supporting businesses. Most factories that invest in automation upgrades can recover their renovation costs within one to two years and continue to enjoy higher profit returns in the future.
